Well I got it sorted, took off the whole lot and got the little ****er out at my mates workshop.
Timing cover seems to not be worth the hassle :bangheadwall:
When I do the timing belt (in 400k's time) I'll fix that stripped out allen head bolt.
Massive thanks for the replies, seems the only time I learn something new is when I have to undo a stuff up!

have never run a timing cover on my golfs, they always come off, or rattle loose ect.
Just wait till you drop something down the timing hole in gearbox and it cant be fished out :(
