mate.. that horn must make a crap load of noise with that air compressor. what you have done with the speakers looks tops in the pictures, not bad for a quick job!

It's what I had lying about :) Plus you need more than one toot between refills. Hardest bit is to stop these systems gradually loosing pressure.

@ 100 - 150psi these horns are louder than suburban trains.

Looking good, and that horn is a piece of work.

I still you've got the fuel filter between the pump and the carby. I thought this was a bit of a no-no?

This is another piece we thought we'd never find, the plastic front spoiler.

We've had that part of the valence covered in black insulation tape since DOVW.

We found the parts through The VW classic Parts Centre (http://www.volkswagen-classic-parts.de) and they were very helpful in shipping them out.

It's in two pieces and is about the most fragile thing I've ever seen on the front of a car.

There were bits of the original one on the car when we got it. It's taken us 18 months or so to find a set.

They have plastic pins on the back of them that go through the panel and are secured by speed nuts on the back.

They need to have a foam rubber washer under the nuts to allow for some body flex without snapping the pins.

I found brand new speed nuts in Autobarn and some suitable foam sticky discs in Bunnings.

I punched holes in the pads so they'd go over the pins.

Exhaust has seemed a bit oily of late, so I set about doing the stem seals today.

Weird thing was that the were 4 stem seals fitted to the inlets and none on the exhaust valves!

Also swapped out the temp sender and replaced the fuel lines and filter.

Yeah stem seals are there for a purpose, dunno why this motor had them left out.

I've been collecting shims and tools since I went solid cam in the race car. A lot of these came from Mr Bug's garage sale.

I replaced the reverse light switch today, sounds trivial but in a Passat the switch is almost inaccessible.

Took a few hours and I had to go and buy some long pliers to get the connectors back on.

Here's old vs new. I had previously tried to repair the old one, it lasted long enough for roadworthy then stuck on!

I tried to find a new one but no-one lists reverse switches for these Passats.

After a lot of research and cross checking of catalogs I discovered that the switch is the same part as fitted to Porsche 924s, and GAP stocks them.

Did an oil change on the gearbox while I was under there too, only 700ml of oil came out, I put 1.5L back in! Not surprisingly it shifts better now :)

Little bit of maintenance this weekend. Turned into a can of worms of course.

I set about repairing a small hole in the downpipe which required me to remove the downpipe from the car.

While I was under there I spotted a leaking welsh plug which I replaced of course.

When I went to refit the the down pipe I discovered that the threads in the manifold were stripped so I had to remove the manifold and helicoil a few holes and make up new studs.

All good now.

Frank went to DOVW 2010!

Jodie spent the week finishing off the cut and polish and I got the rest of the dash installed. It's no mean feat to come up with a fully functional glove box for one of these cars!

Just a couple more shots.

A better picture of the Glovebox, a simple thing but many hours of work to find all the bits and make this functional.

The supporting bracketry had been removed to accommodate an after market A/C system.

The fuse box had also been relocated and had to be reinstated.

Some temporary boot carpet from a Vento until we get it all properly trimmed out.

Air tank is for the Horns :-) Finally got it to hold pressure, it was a gauge that was leaking.

New boot seal is from Clark Rubber and those are brand new (NOS) tail lights fitted just before DOVW.

Still trying to get the glass properly clean, we're trying Dura Gloss Nu Glass. Seems to have cleaned it up better than before but there's more work to do on the inside yet.

Well I've just spent most of the morning going through this thread... What an inspiration it is! Thanks for sharing Frank with us. I hope now to have a bit more info for my resto... I loved the info you put up about the Acrylic paint technique too!

Glad to see another VW on the road again! The more the merrier...

Frank broke his clutch cable this week. I had a spare, but it turns out replacing the cable in this model is a major undertaking.

It took all day today to swap it out. Everything under the dash has to come out.

On this model the cable enters through the firewall and turns about 70° around a pulley before hooking onto the top of the pedal.

The cable won't go through the firewall without removing the pulley and there's no way to get at it without removing the heater box.

Seeing as I had the heater box out I took the opportunity top replace the core and clean it all out.

No pictures sorry, I was too busy swearing at stuff.

Yeah I think the RHD version of this car was a bit of an afterthought.

Brake pedal and accelerator linkages run behind the heater box too.

Just lucky I had a suitable cable. Probably something we scored cheap off e-bay and put on the shelf.

Spent the day out at the Phillip Island Classic today.

We got a free pass to the display area so we took Frank out for a spin in the countryside.

Dunno what happened but the turnout from VWCV was nearly non existent, just us and a Type3 Ghia.

A note on the linkage kit.

Once upon a time Lynx used to manufacture manifolds in Australia. All their manifolds were cast to accept their own linkage kits.

Lynx don't make manifolds any more but they do still make the linkage kits.

So if you ever get a second hand Lynx manifold all you have to do is give the nice people at LYNX (http://www.lynxcorp.com.au/main.php?idx=home) a call and place an order. Same place does all the Ramflo bits and pieces.

But how does it go? I hear you ask.

Jodie's driven it and says it's more responsive and keeps making power high up in the RPM range. Acceleration is better so there's probably a few more horses in it.

The head has been ported, I saw the inlet ports for the first time while installing the cab and it looks like a good job.

The valves themselves look a bit coked up, I'll have to reco the head sometime down the track.

It's pinging a little, I'll drive it tomorrow and back the timing off a bit.

I've had to repair the down pipe previously.

We managed to pick up a new downpipe at SEDF but the outlet size is wrong for the 2" system we had fitted.

WHile I had the inlet manifold off I removed the current down pie and test fitted the new pipe so I could weld on the adapting piece.

The plan is to get the new pipe ceramic coated.

Dropped the down pipe off for ceramic coating today and got a few miles up on the Dellorto.

I wound the timing back 2° as it was pinging a little, it was about 3° advanced in any case.

When I was trial fitting the down pipe yesterday I noticed the front exhaust hanger bracket was broken. I should have fixed it then as today it developed quite a rattle.

The bracket is bolted to the gearbox on top of the rear mount bracket.

I'd been meaning to swap out the rear mount so it seemed best to fix both at once.

All pretty straight forward until I removed the lowest bolt and discovered that the bolt hole is actually drilled right through to the inside of the box.

Got a 8mm gush of oil to the forehead.:facepalm:

The rest was a pretty easy job to re weld the two halves of the exhaust bracket together and bolt it all back into place.

Carby works extremely well, really smooth power delivery, much better than the progressive that was on it.

Slowly catching up on a few things we've been meaning to get around to.

Organised some sandblasting then followed up with some powder coating.

The Passat needs a new rear beam as the current one is bent and the camber on one side is out of whack.

This beam is out of another Passat we wrecked.

I made up a couple of brackets to hold the flexible hoses from the rear calipers as they're currently unsupported.

Made up a couple of new brake lines too.

Just need to press in some new bushes and it's good to go.

Thats killa Pete, you've inspired me so much throughout my Passat TS rebuild, Never in my wildest dreams would I have thought I'd be able to rebuild my braking system with all upgraded parts from 3 different VW's/Audi's, this summer I should be getting all the mechanics done as well. Ha ha we found a powder coater near us that specialises in Red.

They do a batch of fire extinguishers in Signal Red every night so getting stuff made red is very easy.

Got around to installing the rear beam on the weekend.

All pretty straight forward although there is some experitsie required to set up the trailing arm bushes correctly.

We pressed new bushes into the trailing arms but I didn't get any photos of the process as it took three of to wrangle the beam into the press and operate it.

The bushes were difficult to source, we found a NOS pair in Italy of all places.

Whole swap out took about 3-4 hours.

This beam is quite bent and affects handling. Camber on this side is about 2° more than the other.
If you look back some of the first posts in this thread you can see the extent of the damage we had to repair on the bodywork.
The brunt of the impact was taken by the wheel and obviously bent the beam.

The rear beam doesn't pivot on it's bushes, it twists them.
The beam has to be brought up to ride height before the trailing arm bushes are torqued up.

Handling seems to be fixed now and both left and right turns can be achieved with similar results :-)

I made those stripes.

They're copied from an NOS set of 1974 "Rally Stripes" Jodie found in the US.

The Rally Stripe set was incomplete and didn't look like it would it would stick too well being 37 years old, so I made a replica set out of vinyl.

This car is the hard-to-find facelift model of the b1 passat. It was imported new from Germany by an elderly man from Wangaratta, who held onto it for a number of years until it was acquired by some neighbours (A lady owner, if that makes a difference).

Funnily enough, the only time I've seen a B1 Passat was in Wangaratta! But it was orange :/

That rear louvre wasn't salvageable I'm afraid, it was badly cracked and very brittle. It came apart when I removed it.

Frank's motor has been living on borrowed time. We did all we could to prolong the inevitable but today it's time ran out.

We've decided to rebuild it rather than replace it with something more modern.

It's a period high performance 1600 so for nostalgia and economy's sake it will remain 1600.

This will also give me the opportunity to clean up the wiring and paint the engine bay.

The previous owner claimed it had Scat brand valves.

There's a fair bit of old damage in the chambers from foreign objects including what looks like an M6 nut impression.

Made in Western Germany! Never used, just dusty and needed a few pumps to wake them up again.

The fun thing about B1s is that you don't even have to remove the rear wheels to replace the shocks. Just raise, unscrew the top and bottom bolts and pull the shock out.

Old and new. The old ones are NOS De Carbon shocks I found on Ebay several years ago, one of those fluke finds when starting out with searching for bits for Frank, back when I was collecting parts to get him back on the road. They're still quite fine shocks, just softer than the Bilsteins.

Took Frank for a trip around the block with the Bilsteins in. Noticeably stiffer back end, you can come out of a corner more precisely now, no sideways roll or skitter. Really impressive difference. Now to see if I can stumble across some Koni's for Frank's front end....

No problems I'll grab the part numbers when I get home tonight.

We got the shocks from Top Performance in Nunawading. Welcome to Toperformance Products (http://www.toperformance.com.au/index2.html)

They keep the fronts in stock as they suit the B2 Audis and they also use them in modified Commodore struts. We took a spare strut housing in to double check the application.

I've got part numbers for rear too, they're still availble I think, but they might have to be ordered in.

Why is the radiator moved over to the side and what's that where a radiator would sit on a normal car?

I presume that's where VW put it and it obviously works but wouldn't it work better up front?

The B1 chassis is front wheel drive but has a north-south motor.

In some of the Audi models they fitted a 5 cylinder motor in there.

Basically they did it to keep the nose length as short as they could with the north-south motor configuration.

I managed to sneak a small oil cooler in front of the motor though, that's what you can see.

That's the stock location for the radiator. There should be a bunch of cardboard shrouds around it but I haven't gotten around to re-creating them yet.

On the other side of this bridge? Unmade, unsealed road. For kilometres. This did not show on Google Maps. By the time we got to the venue both cars were caked in dust. Dammit.

Oh well, we joined the rest of the cars there. It was a fundraiser and there was a mix of cars and marques from all eras. We spotted a couple Bay Window Kombis but that was it for other VWs.

Been having some gauge issues of late. Turns out the voltage regulator was burnt out. Guess they only last 35 years or so!

I gutted the mechanical bits and rebuilt it with a 7810 solid state voltage regulator.

The gauges operate much better now.

The old, cast, manifold is ceramic coated as well, and still looks damned good (just a bit grotty).

Downpipe is the same, just dirty. All you need is some dishwashing soap and water to wash ceramic coated stuff.

Then discovered new would not go in without removing the Dellorto, so out it went.

New gaskets for Dellorto and extractors.

Took two of us a fair bit of fettling to get the extractors in, ended up cutting 3cm off the end of them to fit them into the exhaust. It's a fiddly job.

Dellorto back in. Took Frank for a spin, could be my imagination or he's got a slight increase in power in second, hard to say. I'll need to drive him some more. Sounds pretty much the same as before, slightly different exhaust note but nothing major.

He also got a new washer pump. The original, 1979 one, died a while ago and he had a 2nd hand one for a while until I remembered to get a new Hella one from GAP.

It's bigger than the equivalent Golf radiator. It's very tall.

There should be a shroud on it. The original was made from cardboard like material and I haven't gotten around to making a new one.

They still make them believe it or not! I think I used the one that was in the kit below and modified it a bit by bending it and adding an extra tapped hole for the cable to bolt to.

I recommend using a nylock on the threaded part of the throttle cable. Anything else winds off.

Their website isn't the greatest but they're very helpful over the phone and will post the bits out.

They're a good source of the ram-flow filters and parts if you're looking for those too.

Hi Pete, thanks. I have this kit, but I thought perhaps I had a different bracket. Did you find the kit well made? I needed to file the half moon shaft hole to fit neatly and the holes on the swivel arms as well. Meccano is better made?

I don't recall mine being too bad but there's always some fettling with these things.

Use plenty of loctite on all the nuts and bolts!
